Solution

Root Cause / Diagnostic:
Passive microSD-to-SD plastic adapters use delicate mechanical pressure pins rather than soldered traces. As the camera's internal recording chamber warms up to 45–55°C, thermal expansion in the adapter plastic shifts pin alignment, increasing contact resistance and causing catastrophic bus communication drops.

Actionable Fix:
1. Elimination of Adapters: Ban the use of microSD cards with mechanical adapters in primary production cameras, replacing them with full-sized native SDXC UHS-II cards.
2. Pin Contact Deoxidation: If an adapter must be used temporarily, clean all adapter and card gold contacts with isopropyl alcohol (99%) and a lint-free swab.
3. Thermal Cycling Verification: Run an in-camera recording test with the camera enclosed in its production cage under full sensor load for 20 minutes to verify connection stability.
